Abstract [en]

Plug&Produce systems accept reconfiguration and have the attribute of physical and logical flexibility. To implement the Plug&Produce system in a manufacturing plant, there is a need to assure that the system is safe. The process of risk assessment provides information that is used to implement the proper safety measures to ensure human and machine safety. An important step in the risk assessment process is hazard identification. Hazard identification of Plug&Produce system is unique as the hazard identification method provided in the safety standards do not consider system flexibility. In this paper, a framework for hazard identification of a collaborative Plug&Produce system is presented. A study case that includes a collaborative Plug&Produce system is presented and the framework is applied to identify the system’s hazards. Abstract [en]

The Plug & Produce manufacturing system is a visionary concept that promises to facilitate the seamless integration and adaptation of manufacturing resources and production processes. The Plug & Produce control system allows for the automatic addition and removal of manufacturing resources, minimizing human intervention. However, the reconfigurability and autonomous decision-making features of Plug & Produce control systems pose challenges to safety design and control functions.

In contrast to conventional manufacturing systems with fixed layouts and processes, ensuring safety in Plug & Produce systems is complicated due to the complex risk assessment process, the difficulty of implementing non-restrictive safety measures covering all possible hazards, and the challenge of designing a reliable controller for consistent safe operation.

This thesis addresses these challenges through various contributions. It introduces an automatic hazard identification method, considering emergent hazards after reconfiguration. A novel domain ontology is developed, incorporating safety models specific to Plug & Produce systems. The work also proposes a generic, model-based, and automatic risk assessment method, along with a method for the safe execution of plans based on the results of the risk assessment.

The results of this research offer benefits to process planners, who are responsible for coordinating the manufacturing processes with product design in the Plug & Produce system. The proposed solution provides tools for process planners to validate their plans and reduces their safety-related responsibilities. The proposed safety assurance method seamlessly integrates into the multi-agent control of Plug & Produce, providing the control system with risk scenarios associated with process plans. This enables proactive and reliable control, effectively avoiding potential risks during system operation.

Föreställ dig en automatiserad produktionsanläggning som omedelbart och automatiskt kan anpassa sig till förändringar utan att kompromissa med säkerheten för den personal som arbetar där. Denna avhandling strävar efter att uppnå just detta genom ett smartare sätt att säkerställa att produktionsanläggningar baserat på Plug & Produce kan hantera säkerhet. Dettainnebär att konceptet Plug & Produce nu närmar sig ett industriellt förverkligande. Säkerhet för automatiserade produktionsanläggningar innebär att alla maskiner ska vara utrustade med skydd för att göra arbetet säkrare. Idag är det vanligt med övervakning som skydd, dvs en dator som övervakar att allt går rätt till och stänger av om något är på väg att hända. I ett produktionsavsnitt som är baserat på Plug & Produce kan man enkelt ställa om, det vill säga, lägga till eller ta bort maskiner, ändra layouten eller ändra på produkter som produceras. Efter en sådan omställning så måste säkerheten i produktionsanläggningen ses över enligt föreskrivna lagar och regler. Traditionellt så kräver detta anlitande av en säkerhetsexpert. Detta medför att en omställning utifrån ett säkerhetsperspektiv är både kostsamt och tidskrävande. Med resultatet från denna avhandling så går det nu att ställa om utan att behöva implementera nya säkerhetsfunktioner efter varje förändring. Denna forskning har utvidgat kunskapsområdet inom produktionsteknik för att skapa en "smartarefabrik" genom att inkludera säkerhetsfunktioner.Resultatet inkluderar algoritmer som kan upptäcka potentiella faror i fabriken och automatiskt tillämpa säkerhetsåtgärder för ett övervakat system. Detta innebär mindre tidsåtgång och lägre kostnader för säkerhetsarbetet. De som drar mest nytta av detta är människorna som planerar för hur saker skall tillverkas med hjälp av Plug & Produce. Resultatet av detta arbete underlättar deras arbetsuppgifter och bevarar flexibiliteten i Plug & Produce, vilket eliminerar behovet av att välja mellan flexibilitet och säkerhet

Plug & Produce in production technology enables newly connected resources to be automatically identified, configured, and coordinated, allowing production to adapt to changing goals and available capabilities. However, this reconfigurability, combined with autonomous multi-agent decision-making under human presence, complicates safety assurance. This thesis develops and validates methods and tools for safety management support and safety-aware multi-agent decisionmaking in Plug & Produce systems, enabling swift reconfiguration while maintaining safe and efficient operation. The thesis formalises safety knowledge in a multi-agent system ontology by linking hazards and risk semantics to resource skills. Building on this representation, it proposes algorithmic strategies for deriving configuration-specific hazard lists and safety requirements when abstract goals and process plans are realised through runtime skill allocation and planning. These outputs are operationalised in a software-supported safety validation workflow that generates assurance artefacts and reduces engineering effort after reconfiguration.

The evaluation shows three complementary results. First, a usability study demonstrates a reduction in safety validation effort from approximately two hours to ten minutes. Second, formal verification shows that unsafe behaviours exist in the global state space but are prevented from becoming reachable at runtime while preserving feasible alternatives. Third, simulation experiments show that integrating runtime-evaluated safety requirements into planning increases throughput by about 54% in one configuration and about 79% in a second configuration, while reducing cumulative cost and variability and remaining computationally feasible. The thesis contributes theoretically by showing how safety semantics can be operationalised for multi-agent decisionmaking through integrating them into skill allocation, planning, and execution coordination. From an industrial perspective, it suggests a practical adoption path that complements existing shopfloor safety functions while reducing changeover effort and improving predictability and productivity in high-mix low-volume reconfigurable cells with human-integrated work.

Modern produktion ställer allt högre krav på flexibilitet och anpassningsförmåga. Plug & Produce är ett koncept som gör det möjligt att snabbt koppla in, konfigurera och samordna olika produktionsresurser, så att systemet kan anpassas till nya produkter och förändrade behov. Samtidigt innebär denna flexibilitet att människor i allt större utsträckning arbetar tillsammans med automatiserade system, vilket ställer höga krav på säkerhet. I dagens industri hanteras säkerhet ofta genom reaktiva metoder, till exempel att maskiner saktar ner eller stannar när en människa kommer nära. Även om detta skyddar operatören kan det leda till ineffektiv produktion och svårförutsägbara processer. Denna avhandling undersöker hur säkerhet i stället kan integreras direkt i systemets beslutsfattande. 

Målet är att skapa produktionssystem som både är flexibla och säkra, utan att kompromissa med effektiviteten. Arbetet bygger på multiagentsystem, där olika delar av produktionen representeras av autonoma programvaruagenter som samarbetar för att uppnå produktionsmål. Genom att utöka dessa system med säkerhetskunskap kan agenterna ta hänsyn till risker redan när de planerar och fördelar arbetsuppgifter. Avhandlingen presenterar tre huvudsakliga bidrag. För det första utvecklas en modell för hur säkerhetsrelaterad information kan struktureras och användas i multiagentsystem. För det andra introduceras metoder som gör det möjligt att planera arbetssekvenser som är både säkra och effektiva, baserat på aktuella förhållanden i systemet. För det tredje utvecklas ett mjukvarustöd som underlättar säkerhetsvalidering efter förändringar i produktionssystemet. Resultaten visar att den föreslagna metoden kan minska tiden för säkerhetsvalidering avsevärt, från timmar till minuter. Dessutom kan produktionssystemet arbeta mer effektivt genom att undvika riskfyllda situationer redan i planeringsstadiet, i stället för att hantera dem i efterhand. Sammanfattningsvis visar avhandlingen att det är möjligt att kombinera flexibilitet, säkerhet och effektivitet i moderna produktionssystem. Detta är ett viktigt steg mot mer människocentrerad och hållbar industriell produktion.
